Basic thermo dynamics would cause the cold to be settled in the bottom. To me, that would be the the place I sprayed first and up the sides for a ways.

I may be incorrect, but my thought is that the expanding spray foam is going to crack the piss out of the plastic. There is a minimal expanding foam but I don’t know if that will work like you want.

I actually tried this with a small hollow-lidded cooler. That stuff expanded so much it warped the lid so it would no longer fit. Maybe you could build a plywood frame to hold the shape of the lid... ...Or you could just go buy an RTIC.

I would drill several 1/2" holes in strategic areas and use Great Stuff. Put the straw from the can in the lowest hole and let the foam expand upward pushing air out of the other holes. As the foam passed each hole I'd put duct tape over it and continue until the walls were fully foamed and then remove the tape so the expanding foam could escape while leaving as much as the cavity could hold.
I firmly believe that a double gallows should be constructed on the East Lawn of The White House. Politicians who willfully and shamelessly violate their oath to uphold and defend the Constitution of the United States of America should be swiftly tried and, upon conviction, publicly hanged at sunup the day after conviction. If multiple convicts are to be hanged they can choose with whom to share the gallows or names shall be drawn from the hangman's hat to be hanged 2 at a time.

Too much expansion. I tried this on a rubber planter wheel I bought for a farmall 140, it was a little cracked in places, I was afraid it wouldnt hold up. I drilled a hole about evert 5 inches around the tire so the excess could escape, hoping to avoud too much expansion. The tire swelled so much the planter wont fit under my tractor now. I think youre pissing in the wind and ruining a good cooler.
